The Challenge

A pinhole leak appeared on the 9⅝” OD surface casing of the B8 wellhead in New Zealand. Localised corrosion had attacked the transition zone between the casing bowl and the exposed casing section. This location is particularly vulnerable. The geometry of the casing bowl creates a natural crevice where moisture, gases, and contaminants collect – accelerating corrosion over time. The wellhead was actively venting gas, so conventional repair methods were off the table. Welding and grinding carry ignition risk, making hot work unacceptable in this environment. Furthermore, shutting down the well entirely would have caused significant operational disruption and cost. The asset owner needed a proven, engineered solution. It had to seal the active leak, reinforce the degraded casing, and be completed safely – without any hot work permits.

Our Solution

Pipeserv selected the HJ3 composite reinforcement repair system to fix the leak. Specifically, the team used Carbon Seal HT1 – a proven solution for exactly this type of challenge. First, the technician thoroughly prepared the corroded surface. Next, a chemical sealing compound was applied to arrest the active pinhole leak. Finally, high-strength carbon fibre composite laminate was wrapped around the affected section, extending from below the corrosion zone up to the casing bowl flange. The system meets ASME PCC-2 repair standards. It provides a load-bearing, pressure-rated sleeve around the degraded pipe wall. Importantly, it introduces no heat or spark risk whatsoever. A trained Pipeserv technician completed the repair rapidly, with no wellhead shutdown required during the process.

Results

Pipeserv successfully sealed the pinhole leak and fully restored the structural integrity of the B8 well surface casing. The composite repair system delivered long-term, pressure-rated reinforcement suitable for continued operation in a demanding gas-venting environment. As a result, the asset owner avoided a costly well shutdown. The team also eliminated the need for hot work permits and returned the wellhead to safe operational status within the critical repair window. Additionally, the Carbon Seal repair is designed for decades of service life. It provides corrosion barrier protection and structural reinforcement that outlasts conventional steel repair clamps in aggressive environments.
