The Challenge

Following inspection, over 700 condenser tubes required permanent isolation to safely return the unit to service. Traditional repair methods involved welding a plug into each leaking tube, with every individual weld taking approximately four hours, followed by non-destructive testing (NDT). This approach also required hot work inside a confined space, significantly increasing safety risks while making the outage duration commercially impractical.

Our Solution

Working closely with Curtiss-Wright EST Group, PipeServ rapidly coordinated the manufacture and international shipment of specialist Pop-A-Plugs, installation tooling and support equipment within an extremely compressed timeframe, ensuring all materials arrived on site to meet the shutdown schedule. Once mobilised, the PipeServ team completed the tube plugging campaign using Pop-A-Plug® mechanical tube plugs, eliminating the need for thousands of hours of welding, extensive NDT requirements and prolonged hot work activities. The mechanical plugging process provided a safe, engineered permanent repair that dramatically reduced personnel exposure inside the confined space.
